My 2lit  has developed a slight hesitation on light throttle. I've read the fault finding section and it points to a possible problem with the EGR vavle. Where is the valve on the 2lit 16V engine - is it the large mushroom on the back right of the head?

Thanks - I found that article this morning, but unfortunately it's for the V6 motor. I've since found a drawing of the 2lit EGR valve in the engine manual section, so it look's like it's going to be a busy weekend!!!!

Have you considered checking the wiring to the coil packs.   I had the problem you describe on a 2 litre 16v and it turned out to be faulty wiring ( a very small break in the wiring insulation).   A simple repair to the wiring insulation resolved the problem.   It might be easier to check this first of all.

Thanks, I was reading the forum yesterday and had noted that the wiring to the coil packs might be the problem - where in the loom does the insulation normally go?

In my case, it was that section of the wiring to the coilpacks which runs from the top and back of the engine to the coilpacks.   You will have to remove the metal cover over the coilpacks (retained by 8/10 bolts) to see the wiring.   Closely examine (particularily the insulation to the underside of the wires) the condition of the wiring for breaks in the insulation.

Well a busy weekend was had by all - Oil/filter/antifreeze change, new air filter, clean MAF, clean rust from auto box coiler pipes and waxoil, checked the EGR valve pipework but all seemed OK, and then it came to checking the coil pack wiring. . . .hmmmm!! To say that I was somewhat gobsmacked that the car was still running is to be understating the case somewhat -  there was pretty much no insulation left on any of the wiring going to the coil packs!!!! As a temporary measure I've bound the wiring in electrical tape (which has helped but hasn't erradicated the problem), so I think either a new loom or a re-wire of the offending cables is required. I'm  going to pop down to Maplins at lunchtime to see what they've got by way of armoured cable.  
 On a different note - I checked the auto box oil and although the box is working perfectly the oil is brown in colour. Is it worth getting the oil/filter changed?

if the gearbox is working ok but the fluid is not red anymore then a fluid and filter change should do it a lot of good and keep it working correctly.

Thanks, that's what I thought. Is this a job best left to the professionals, or can you do it yourself? I noticed that the sump was leaking anyway so an oil change would kill two birds as it were!

You can do it yourself, I bought the parts and then had a local garage do it but would have a go myself when the time comes again.

My 'box oil was brown but didn't smell burnt so was worth changing. The sump gasket leaked too. Changing the oil/filter transformed it. That was about 3/4k ago and it *touch wood* is going great despite having just been sat unused for 14 weeks!

Thanks, Had a look at the link, and although it doesn't look particularly difficult, it does look rather messy! (I don't have a large enough container to hold 10lit oil!!). How much did your local garage charge you? Is it standard auto fluid or a ford "special"?

It was Dexron III from Halfords, came in 5ltr tubs, £19.99 each.  
 
Gearbox oil filter and gasket was £28.50 from Ford.
 
The garage that did it charged me £58.
 
All done for around £100, well worth it too!

Aye could be worse - one thing I forgot was that the garage that did mine only actually used 1 container - you can't get all the old oil out unless you use some sort of pump. The other option is change it again in a few thousand miles, which is what I am going to do quite soon, so you effectively change about 75% of the stuff which is fine!  Smiley

I just contacted my local autobox experts and they quoted £150 + VAT to do the job, so it looks like I'll be attempting it myself. Do you know what the torque settings are for the filter and sump?
