I can see the square hole on the back of the 12v pump that needs closed off but I cant see he reason for drilling the extra (Blue) hole, the holes all line up ??

I think he’s saying in addition to using the spare hole you need to drill another hole to hold the plate on but you need to be careful where it goes.

My scorpio 2.3 suffers the same "plastic manifold" problem.
I hope to build the same parts as you posted 11/16/08.
I plan to make the copper joint first then remove the inlet manifold because to make this joint needs a long time.  
 
If you remember the size of the joint especially the distance between the two tapped holes?

Back in June 5stud was kind enough to send me an old 2.3 manifold so that I could adapt it to use an inline stat housing. I bought a Rover housing quite cheaply off Ebay. It is also plastic but I think the problem is in the design of the Scorpio one rather than it being plastic.
 
I made up the adapter from some brass sheet etc I had kicking around & silver soldered it together. I used some graphited gasket sheet to make a gasket and used hylomar jointing paste.
 
It had to share one of the bolts, I cut the steel spacer & top lug of the manifold down by the thickness of the brass sheet & gasket to form a lap joint.
 
I expect it cost more in time than if I’d bought a new one, but just fancied having a go Smiley
